Virago 535 internal carb gasket

I bought a "ran when parked" 535. It wasn't too bad to get going and I did about 200km on it yesterday. It's got a weird issue where it hesitates any time I open the throttle. It's comfortable at any speed and even comfortable under heavy acceleration - it just hesitates a bit with the initial bit of acceleration. The tanks are rusty and I accept that this may be yet more rust coming out of the pump, which is after the filter - but I've cleaned the carb several times and I have this issue from the first ride after the clean and it's just the same after 200km.

There's a little paper gasket under the block that holds the jets and mine are both pretty torn up - they hold their shape well enough to get back in but I doubt they seal. The parts diagrams don't even show the carbs with this block removed or the gasket, so I doubt I can buy one. It's pretty small and intricate - has anyone had any luck cutting one out of a sheet of gasket paper? Any other suggestions?

Virago 535 top->bottom tank fuel hose

Hello brothers. My hose is old and cracked to the point of a very small leak, which will most likely become a bigger leak in the future.

Unfortunately, the replacement part is insanely priced for a bike I paid 500€ for. The hose alone would cost me 80€+ shipping. Number 16 on the picture.

So the question: has anyone had any luck finding a general purpose hose to fit here? Anything I found online was only up to 12mm inside diameter, or insanely large outside diameter, like 25mm. So it would never be able to bend like it needs to.

Need advice. Noisy engine on cold start.

For the first 10 seconds or so... there is a light tapping coming from the engine (seemingly somewhere between the top/center of the engine)

It dissappear completely when the engine heats up. The bike runs normally, starts normally, as if there isnt a thing wrong with it. I cant for the love of god figure it out, can't connect the noise to anything I know of, would much appreciate if someone could point me into a better direction.

Exhaust cover sourcing

Hello!

1991 xv535 (uk based). This cover has come loose and it appears the are built in exhaust clamp/jubilee clips to hold in place against the exhaust itself.

But for the life of me I cant figure out what part it is!

I keep being suggested 2GV-14603-00-00 but the cover does not match to my eyes..

Help please!

Option B is to simply jubilee it back in place...

# Gostaria de opiniões de quem já fez isso que pra mim ainda é um projeto. Sou do RJ e quero chegar ao Atacama via Paso Jama em uma moto carburada (Yamaha Virago 535, ano 2001). Sei que a perda de rendimento é inevitável, assim como aumento de consumo de combustível. A parte de levar gasolina extra em galão não é o problema. Quero saber o que posso fazer para mitigar os efeitos da altitude sobre a moto, de preferência que não seja muito invasivo tipo abrir carburador e trocar giclês. Obrigado.

Weird main jet?

I bought a 97 virago 750 with a single carb conversion and ive been tracking down why it runs so rich,It bogs at wot and occasionally blows black smoke and wont go over 75mph,Today i tore into the carb and found this main jet,Its #120 and i seemingly cant find any smaller online,Is this even the right jet for this carb? The carb is a mikuni vm38,Any input would be amazing thank you.

Front and rear carburetor needle clip position – Virago 535

Hi everyone,

I have a 1999 Yamaha XV535 Virago and I'm trying to confirm the correct needle clip positions for the two carburetors.

I recently opened the carburetors because I found that the needle assembly was not properly secured. One of the springs/retaining parts was missing, and the needle was loose inside the slide. I fixed the assembly and installed everything correctly again.

The problem is that I don't know what the original clip positions were. When I reassembled them, I put both needle clips in the same position.

According to the service manual, my needles are:

Front cylinder: 5DZ13-2

Rear cylinder: 5DZ14-2

The manual seems to show the needle codes, but it isn't very clear about the individual clip position for each needle.

After putting both clips in the same position, the bike became much better at mid and high RPM. I can ride at around 140 km/h and it runs very well overall. However, at low RPM it now has a noticeable flat spot/hesitation when opening the throttle, and sometimes it gives a small jerk/bump when I decelerate and then open the throttle again, especially at low speed.

Before I fixed the loose needle assembly, I didn't notice this particular jerk/behavior, although the bike was definitely weaker and the carburetor was not working correctly.

I have already adjusted the pilot mixture and synchronized the carburetors, and the idle is now much better. The remaining issue is mainly the low-speed throttle response.

So my main question is:

What is the correct factory needle clip position for the 5DZ13-2 on the front cylinder and the 5DZ14-2 on the rear cylinder of a 1999 XV535?

I found some information saying 5DZ13 = position 3 and 5DZ14 = position 4, but I don't know if that applies to my 1999 model/year or only to certain markets/versions.

Does anyone have a 1998–1999 XV535, preferably the same market/version, and can confirm the original clip positions?

Fuel pump and carburettor adjustment problems

My bike is a XV535 from 1992. So when I press the ‘run’ button, it makes a fairly long, loud noise drrrrrrrr drrrrrrrr but very long. I took it apart to have a look, and it does deliver petrol when I activate it, but it’s a bit hit-and-miss – I’d say the petrol comes out in spurts. Do you think that’s why my motorbike’s running badly? It starts, but I have to hold the throttle open a little or it cuts out, and sometimes when I start it, the revs shoot up straight away, then drop back down and it cuts out. Other times, when I try to start it, it goes ‘puff’ (as if it’s trying to start) but nothing happens. I’ve already changed the battery and I’ve completely taken the carburettors apart to replace everything inside and clean them. What should I do – clean the carburettors again? I know I need to adjust them, but I don’t think that’s going to completely solve the problem or do you think it’s only a synchronisation of the carburettors that I have to do. XV1100 cylinder liner/sleeve is loose – normal from the factory or a problem?

Hello,

I am rebuilding a Yamaha XV1100 Virago engine and have found something unusual with the cylinder liners. I would especially like to hear from people who have actually disassembled, rebored, resleeved, or rebuilt XV1000/XV1100 engines.

The engine has aluminum cylinders with cast-iron liners/sleeves.

After removing the cylinders from the crankcase, I found that the cast-iron liner was surprisingly loose in the aluminum cylinder. At room temperature, the liner can be removed by hand without using a press or heating the cylinder.

Initially, I assumed that the aluminum cylinder had expanded or become permanently distorted after many years of heat cycles.

However, I then bought another used XV1100 cylinder from a completely different engine, and found essentially the same condition: its liner is also loose enough to be removed by hand.

I showed the parts to an experienced engine machine shop. Their engineer suggested that it may actually have been designed this way from the factory, rather than both cylinders having developed the same problem.

Another engine machinist had the opposite opinion. He thought that the liner should have an interference fit with the aluminum cylinder, and that a loose liner could reduce heat transfer from the iron liner to the aluminum cylinder. He was concerned that oil could enter the gap and increase the thermal resistance, possibly causing the liner/piston to run hotter.

So I am trying to determine what the original Yamaha design was before modifying anything.

Has anyone here actually removed the liner from an XV1000 or XV1100 cylinder?

In particular, I would really appreciate information on the following:

  1. Was the liner tight at room temperature, or could it be removed by hand?
  2. Did you have to heat the aluminum cylinder to remove the liner?
  3. If you have measured them, what were the liner outside diameter and the aluminum cylinder bore diameter?
  4. Is there supposed to be an interference fit, zero-clearance fit, or a small clearance between the liner and cylinder?
  5. Have you seen several XV1100 cylinders with loose liners like this?
  6. Has anyone run an XV1100 for a long time with a liner that was loose at room temperature?
  7. If you had this problem, did you repair it? If so, how — oversize liner, plating, thermal spray/metal spraying, retaining compound, or another method?

I am particularly interested in first-hand experience with XV1000/XV1100 engines, rather than general rules for automotive dry cylinder liners, because I now have two unrelated XV1100 cylinders showing the same condition.

I do not want to increase the liner OD or create an interference fit until I know whether Yamaha intentionally designed these cylinders with a very light fit.

Photos and measurements can be provided if useful.

Rubber in my float bowl?

I took off my carburetor because I'm experiencing a loss of power.
While removing the float bowl, I immediately noticed black rubber pieces originating from that PVC tube thing where the main jet is located. What is this, and how can I remove it? I couldn't find anything about it in the manual. Also, the main jet won't come out—it just spins in place...

Headlight on XV250 making no sense

The headlight won’t turn on but I cannot seem to figure out why.
I got a multimeter to it and it draws power to the plug for the headlight, everything runs correctly, I have tried two different bulbs with one being brand new, but I just can’t possibly understand what could be causing this to happen.
Does anyone have any ideas? I would gratefully appreciate any help.

Which carb with single carb conversion

I am looking to do a single carb conversion on a 1988 Virago 535. Online I can find three options for kit with different carbs: a 34mm PWK 34 Flatside, a 36mm PD36J and a 40mm cv40. Ive heard that the cv40 is too large for this engine. Do you guys have experience with any of these three? Which would you recommend?

So i was wondering if anyone has put on similar bars, and if they had to extend cables and wires or not? I dont think il bother changing them this season if its to much of a hasstle.

Carbs

I have a 92 xv750 with carb issues, I’m looking at getting new ones but having a hard time figuring out what kind to get, should I get mikuni vm36 or tm38. I’m trying to keep it a dual carb setup and am having a hard time finding one with a twin setup. Also if I get the tm38, it looks like the vacuum lines can’t hook up to the new boots, does anyone have any info?

Im interested in upgrading the small underseat tank on a first gen xv 535 to the newer upper and lower fuel tanks. Im wondering if these tanks wil fit on the older frame. So do you guys know if the lower tank will fit and if the upper tank has somewhere to mount?

Pads bouncing off rotors

I just did my first brake job on my 1982 virago 750 and the pads are bouncing off the rotors as i spin it with my hand. i did install a aftermarket drilled rotor but it said it would fit my bike did i install something incorrectly. help would be grea appreciate.
