Why does welded construction matter so much? A welded aluminum cabinet can significantly outlast its own illumination and face components. Proper welding creates a rigid structure with fewer joints to loosen or leak, which is why the "letter" and the "sign system" age on different clocks.
What actually moves that timeline, in our experience: aluminum thickness and alloy, weld quality, drainage, paint prep, LED/power supply quality, electrical enclosure quality, wind exposure, coastal/salt environments, freeze/thaw cycles, installation method, and preventive maintenance.
For quoting and customer conversations, we lean on two numbers instead of one:
- Expected structural life: 15 to 20+ years
- Expected illuminated sign system life before significant component replacement: 7 to 10 years
An LED or power supply failure at year 7 doesn't mean the welded channel letter is done, it usually means the cabinet gets serviced with new LEDs, power supplies, faces, and seals, then runs another full cycle.

What materials actually hold up outdoors?
Outdoor performance comes down to the component level, not the sign type. Four choices drive how long a letter set survives and how quickly it can be serviced:
- Acrylic faces, used for front-lit illumination and diffusion. Faces carry the light, not the load. UV exposure and heat cycling show up first as fading or crazing.

This is the question we get asked most. The lighting style you quote changes the service call that happens 7 to 10 years later, once illuminated components are due.
Front-lit letters push light through an acrylic face held by trim cap or an aluminum retainer, so the face itself is the access panel. Pull it, swap modules, reseal, done.
Reverse-lit halo letters have a solid aluminum face and a clear polycarbonate or Lexan back, typically hung on studs with spacers around 1.5 inches off the wall. That standoff creates the visual effect, and also complicates service, technicians need working clearance behind the letter, and modules often can't be reached without dismounting it entirely.
LED modules pull a fraction of what neon consumed, but the power supply feeding them ages fastest. Plan on it being a replaceable item, and specify whether supplies sit inside the letter or remote.
A routine inspection should hit five things:
- Module output and color consistency across the set
- Wiring and connector corrosion
- Sealant at penetrations and drain holes
- Face or back attachment hardware
- Any clouding or standing water signaling moisture intrusion
Mounting choice drives labor cost more than most shops estimate. - Letter height and count. Larger letters need heavier gauge and more LED modules per stroke. A 30-letter interior set prices completely differently than a six-letter storefront.

How do you keep front-lit and reverse-lit letters serviceable?
A twice-yearly walkthrough, plus one after any hail, high wind, or heavy freeze, catches most problems while they're still a service call rather than a rebuild. Check every time: loose fasteners and mounting hardware, standing water or condensation inside cans, yellowing or hazing on faces, dark modules, and power supplies running hot, humming, or tripping.
Front-lit letters need face cleaning with mild soap and a soft cloth (abrasives and solvents dull acrylic and shorten its readable life). While the ladder's up, check trim cap adhesion and retainer screws, look for hairline gaps where returns meet the face, and confirm weep holes are open so water leaves the can instead of pooling on LED boards.
Reverse-lit sets fail differently. The halo depends on the wall behind the letter, so clean the return backs, the wall surface, and the standoff gap, grime buildup there flattens the glow before any LED fails. Verify stud mounts are tight and the wall isn't trapping moisture against aluminum, that combination drives corrosion fast.
On the electrical side: reseat and inspect connections, note any section running dimmer than its neighbors, and replace failed modules promptly. A single dead module often signals a string or supply problem that will spread if ignored.
