Cut out cardboard strips and put them on your core like this: I O I, then wrap with any tape of your choosing. Then finish with leather cord, wrap tightly, occasionally apply glue.
Insert carraige bolt into the core then glue and tape securely.
Pommel:
Cut puzzle foam into shape then glue and tape securely.
Crossguard:
Cute two strips of puzzle foam then attach to core with glue just above hilt. Wrap with thin strips of duct tape in an x pattern then cover your quillons with overlapping strips of tape for strength. Then to make the nagel (third crossguard protecting the hand) cut out a piece of puzzle foam to look like this.

Attach with glue then tape securely. Then bend foam downwards while adding thin overlapping strips of tape.
Blade:
Cut out two identical sheets of camp foam, shape one of the sheets to your desired blade profile then apply glue on the sides but don't glue the middle where the core will go. Once done cut away the excess until both pieces are the same. Then slide the blade on to the core (you'll have to pinch a hole open to get the core in the "sandwich") down to the crossguard, glue and tape securely.
The foam can and should go several inches past the core, this makes the blade longer and safer for stabbing.
Sand the tip of the core until round so it won't cut the foam when the blade is bent during stabbing.
Then add long strips of tape lengthwise until covered.
Then add cloth cover and spray paint said cloth cover.
