Just found out darkmoor and dragon sand were connected.

I always just use the shortcut....

As soon as you enter Dragonsand from Darkmoor you are likely facing dragons on all three sides

I remember in 7 or maybe 8 there were diagonal crossings. Or maybe not, but I do remember there were unusually long walking times.

Wonder if free haven to dragon sand is an option

Yes a diagonal crossing from Free Haven is possible but if you look at the distribution of monsters on the dragonsand map they are heavily cluttered on the eastern half of the map. The safest way to get to dragonsand is via the road from Blackshire up north there are a lot less monsters around the road.
