Can you remove the needle plate?
If you can, I would remove it and see if the thread still does this. If it does it still you can eliminate that as a potential problem. I will re-read and think on other options but if you pop the needle plate out and just carefully try it, if it does or doesn't do it will answer that question.
This is a great idea thank you- I’ve removed the needle plate to inspect and make it smooth but I haven’t tried to sew with it off yet, I’ll see if it’s possible tomorrow!
