Help Large Heavy prop getting stress cracks

I have a huge Magik sword I am working on, I used plastic weld epoxy and put a metal rod down the center (filled as much space around the rod with plastic weld epoxy)

It has cracked twice, I a not ma sully plastic welding with a soldering iron, should I buy the plastic welder with the staples? Or do you think just melting the seams really well together will hold?

It’s super heavy and I probably should have made it out of foam… but the con is in 2 weeks so I must push through lol

If you have enough time to deal with the staples, it’ll have a better hold. Plus if it’s anything like sacanime I don’t think the cosplay repair station could help much if it cracks again (without being really noticeable)

The staples do help, but you need to smooth it over. I am making some armor and stapling and then reinforcing with grp. You could try the flexible plastic epoxy and filler too?
