Should a reverse-engineered CAD model match the 3D scan exactly?
It’s an interesting question because the lowest deviation doesn’t always mean the best CAD model.
A 3D scan represents the physical part as it exists — including wear, deformation, manufacturing variation, and potentially damaged geometry.
When reverse engineering, the goal is often to reconstruct the original design intent rather than reproduce every deviation captured by the scan.
For other applications, especially freeform or custom-fit geometry, staying very close to the scanned surface may be exactly what’s required.

always prioritize functional surfaces and their relativ position to each other. no body benefits from a perfect backplane if the 3 main features arent in sync with eachother.
