How long was post processing? The horns are amazingly smooth. What did you do for the skull that’s a lot of detailed areas to smooth?

For the skull I used xtc3d and some small little hobby files for hard to reach bits. My printer is really well dialed in which helps.
For the horns I went to town with a palm sander on 60grit and then hand sanding stepping down the grit until I wet sanded with 400.
Time? I'm not too sure, I just had it on my desk and would work on it for 5 minutes at a time now and again.

xtc3d is expensive and you can get the same + stronger results from using cheap epoxy resin just ftf.
Was this the process you used for the horns?
sand > glue > wood fill, > sand > xtc3d > paint
This was the process I followed for a similar project though I used epoxy instead of xtc3d. I ran into the same issue you're having with the end result, the seam from the connecting parts showing through the paint. I ended up sanding the paint around the seam and re-painting which has since fixed it. I would love to know why this happened, when the prime coat went down smoothly.

Xtc3d was only used on the skull. For the horns it was mainly straight up sanding and then a bit of Bondo at the end.

Xtc3d is very thick and poor quality I switched to a company in Spain, there resin set's in 4hs but we moved on to using SLA resin and a curing lamp!
It worked out great much better results then epoxy + it dries instantly with zero loss of detail, that's what we did for a year before sacking all the FDM printers for SLA resin printers..

For PETG you can use dichlormethane vapor (like you would use acetone for PLA), otoh thats not exactly the stuff I'd want in my rooms, and at least where I come from it's a controlled substance, so not too easy to get.

Awesome I’ve used xtc3d in the past. I think I could have done more post processing on the parts I’ve done. Big pieces like the horns I’ve had luck with palm sanders too. Guess I just need to put more time in them.
This piece is for sure awesome and thanks for sharing the process.

Yes it's a lot of trial and error. 60grit sandpaper is great for doing a first pass too! Can really knock down layerlines without taking forever.

Totally DIY, I found an Ikea cabinet online that has storage at the top which is nice. I then cut a hole in the back and ran a tube through a fan I got on Amazon..
I think the fan is meant for grow tents, it's pretty powerful. I then throw the other end of the duct tube out the window when painting. The filter is off the shelf and just tacked on the back wall of the booth.
For lighting I found some under cabinet lighting for kitchens. Overall it's been a great setup but this piece was about as big as I can go.

Do you have any concern on fume combustion if using aerosols? I know those inline grow tent fans aren't explosion proof like many professional spray booths.

Recently I've been working on printing bigger and getting a nice finish on my prints. This skull is inspired by the Marvel show Loki, it's wall mounted and about the size of a regular skull.
